Protective A5 Envelopes That Will Class as a Small Letter

Hi what i need is a some cost effective options for mailing greeting cards (A5 size) so they don't get bent in the post but also come under a Royal Mail small letter size (1 small stamp).

I know the obvious option is board backed envelopes, but the problem with that is the max size is 162mm x 229mm which is the same size as the greeting card envelope so doesn't fit :mad - i've tried all ways and wasted lots of money even buying jiffy bags (but they class as small package therefore you have to pay more in postage cost).

What i'm using at the moment is just plastic mailing bags and just sticking 'please don't bend' stickers all over them, it's working well and fairly cheap but as you can imagine it doesn't offer much protection and i'm getting like 1 in 50 coming back bent.

Any recommendation would be a big help, as said though cheaper the better even if it means me buying bulk load for 1000 (i don't want to be paying over £100).

Buy some card and cut it to size

So simple yet so brilliant :Applause just put it inside the mailing bag you mean to offer more support?

Card as in paper card or card as in box card? Suppose the concern then would be thickness of the bag :hmmmm

I can always try though, any ideas where i can buy cheap card or is there specialist card you can buy designed for this?

Sorry, that was a stupid question. I was just thinking of some of the customers I deliver to. They have tiny letterboxes and everything needs to be bent to be delivered. When they get something that is labelled 'Do Not Bend' they face a round trip of up to 60 miles to pick it up. Often the item could have been bent and they wouldn't have had a wasted journey. I used to cringe (not any more, I'm used to it now) as I folded a nice birthday or Christmas card up to squeeze it through.

Still it's their problem. If they were bothered I suppose they would have fitted a decent letterbox years ago.

No, it wasn't a stupid question. Like you said: Often things don't fit, which can cause problems. But these are small enough.
